Why we take an aluminium hull to substrate rather than patch a coating that still looks fine from the dock.
From forty metres away, on a bright day, almost any topcoat looks acceptable. From fifty centimetres, with a light held at a low angle, most of them do not. An owner will do both. The question a yard has to answer honestly, before anyone opens a tin, is which of those two views the existing coating can survive — and whether patching it is a repair or a postponement.
Paint is a system, not a colour
A modern yacht finish is four or five distinct layers doing four or five different jobs: an etch or primer that bonds to the metal, a barrier that keeps water and ions away from it, a fairing compound that makes the shape, a high-build primer that makes the surface, and a topcoat that makes the gloss. Only the last of those is visible, and it is the only one that is not structural to the system's life.
This is why coating decisions cannot be made from the outside. A perfect-looking topcoat over a failing barrier is a countdown. A dull topcoat over a sound system is a weekend of polishing. The two look far more similar than they are.
The layer you can see is the one layer that is not holding the system together.
What we measure before we decide
- Dry film thickness across the topsides and boot top. Under specification means the barrier is thinner than it was designed to be. Well over specification is its own problem: excess film is weight, and it is brittle.
- Adhesion, by pull-off testing to ASTM D4541, on both sound and suspect areas. A fair-looking hull can be holding paint that will release in a season, and the only way to know is to pull it and read the number.
- Substrate condition under any area that fails. On aluminium this means looking for filiform corrosion tracking away from an edge or a fastener — the failure mode that does not stop when the visible blister is ground out.
Three results are possible. The system is sound and needs a topcoat. The system is sound in most places and locally failed, and can be cut back and blended. Or the system is compromised in a way that will keep reappearing, and the honest answer is substrate.
The case for going to bare metal
Taking a forty-three metre aluminium hull back to substrate is expensive, slow and completely irreversible, and it is the right decision more often than owners are told. The argument is not aesthetic. It is that every patch repair inherits the geometry and the adhesion of what it is patched into. If the underlying fairing has moved, the patch will telegraph. If the underlying barrier is failing at edges, the patch will fail at its own edges on the same schedule.
There is also a fairness argument. A hull taken to substrate can be faired to the original hull lines rather than to the accumulated shape of thirty years of local repairs. That is the difference an owner sees at fifty centimetres, and it is not recoverable later without doing the same job again.
What substrate work actually involves
Stripping is the shortest part. What follows is fairing, and fairing is measured in weeks of longboard, not in litres of compound. The shape is worked down by hand, checked against battens and the original lines, and worked again. Every hour saved here is visible for the life of the finish.
The application itself is a climate problem before it is a paint problem. Substrate temperature is held above dew point by a documented margin, the hall's conditions are logged hourly, and no coat goes on outside the window the product data sheet specifies. Batch numbers, film thickness and conditions are recorded coat by coat and handed over with the vessel.
Half of all coating failures are a weather record nobody kept.
What it buys
A substrate rebuild resets the clock. The owner gets a hull whose coating history begins on a known date, with a documented system, a documented shape and a documented set of conditions. The next yard to work on her — which may not be us — starts from a file instead of from guesswork.
It also removes a recurring line item. Patch cycles get shorter: two years, then eighteen months, then every haul-out. At some point the cumulative cost of postponing exceeds the cost of doing it once, and the only thing the delay has bought is a worse starting condition. Deciding when that point has arrived is, more than anything else, what an owner is paying a refit yard to tell them.
